A camp cap is judged on two details that are easy to get wrong and hard to see in a photograph: whether the print lines up where the panels meet, and how the brim edge is finished. Yukaihe, an amfori BSCI-audited hat factory in Baoding, China, builds custom OEM five-panel camp caps around both. We lay an all-over print out on the flat panel pattern so motifs continue across the seams, and we wrap the brim edge in a contrast bias binding that turns a printed blank into a finished product. We produce them from 50 pieces per design, with a circular woven patch, a custom print repeat and a colour-matched binding tape.

All-Over Print on a Five-Panel Crown: The Registration Problem

The print is not applied to the assembled cap. It is applied to the fabric, and the fabric is then cut into panels. That single fact creates the whole engineering problem, because a five-panel crown is five separate pattern pieces and every one of them has to carry the right part of the artwork.

  • The front panel is the visual centre. We place artwork so a motif lands whole on the front panel rather than being sliced by the front corner seam, and we confirm that placement with you on the layout drawing, not after sewing.
  • Seam bleed. Where a motif should continue across a seam, each side needs 10-12 mm of mirrored bleed. Without it the motif stops short and the cap reads as five unrelated printed shapes.
  • Crown apex. At the point where the panels converge, the artwork usually has to break. We plan that break behind the crown button so it never reads as a fault.
  • Repeat size against panel width. A repeat that is too large leaves each panel looking like a different fabric. Our default is a repeat scaled so at least two to three complete motifs sit on the front panel.
  • Repeat drift. On a long printed roll the repeat can walk. We measure drift at the start, middle and end of the roll before the marker is laid, because drift at the cutting table becomes a mismatched seam on a finished cap.

This is why an all-over printed camp cap is a harder job than an all-over printed bucket hat. A bucket hat is cut from three pieces and the brim reads as its own surface, so misalignment is easy to hide. A five-panel crown puts the seams squarely inside the artwork, and a half motif at a seam is the first thing a buyer notices.

Print Methods for Light-Ground Artwork

The print route follows from the artwork and the order size, not from preference.

  • Digital printing — no colour limit, handles gradients and fine linework, and suits the multi-colour illustrative styles we see on light grounds. Cost-effective across low and mid volumes because there is no screen to set up.
  • Heat-transfer and sublimation — strong saturation on polyester, and a good route for photographic or highly detailed artwork. The ground must be light, so it pairs well with a white or off-white shell.
  • Rotary screen printing — flat, opaque colour and the lowest cost per unit at volume, but each colour needs its own screen. A six-colour floral is a poor fit at 50 pieces and a good fit at 5,000.

For a white ground with mid-tone motifs we usually recommend digital printing, then heat-transfer once the volume justifies it. Either way we start with a strike-off on the actual shell fabric, because the same file reads differently on a matte cotton than on a slick polyester.

Contrast Brim Binding: The Detail That Carries the Cap

On a light-ground printed cap, the brim edge is where the product either looks finished or looks like a printed blank. A raw turned edge disappears into the print. A bound edge draws a line around the whole silhouette and gives the design a frame.

  • Bias cut, not straight cut. The tape is cut at 45 degrees to the weave so it curves around the brim without rippling. A straight-cut strip sewn around a curve will pucker, and it gets worse after washing.
  • Tape width. 12-15 mm finished, folded over the edge so it covers both the face and the underside of the brim.
  • Application. We run the tape through a binding folder on the machine for consistent width, and hand-feed only where the curve tightens at the brim tip.
  • Stitch placement. The visible row sits 1.5-2 mm from the fold, with an optional second row on the underside. Consistent stitch distance is what separates a clean binding from a wavy one — there is nowhere on the cap where a wandering line is more visible.
  • Colour choice. Pick the binding from a motif already in the print. A green binding pulled from the green elements in the artwork reads as a decision; a binding in an unrelated colour reads as an afterthought.

We cut the binding from the same fabric family as the shell so both the shell and the tape behave the same way through washing and drying, and we hold the binding colour against the print on the strike-off before bulk.

Circular Woven Patches: Edge Type and Placement

  • Edge type. A merrowed edge wraps thread around the outline and gives a clean circle with a visible frame, which is what a round badge on a busy print needs. An embroidered edge or a laser-cut edge are the alternatives, and both read softer against a printed ground.
  • Woven against embroidered ground. Woven carries fine lettering and tight curves on a circle better than a stitch bundle, which matters when the badge carries fine type.
  • Diameter against panel width. We keep at least 12 mm of clearance from the patch outline to the nearest seam. A patch that crowds the front corner seam makes the whole crown look off-centre.
  • Attachment. A sewn patch is the durable option and the one we recommend where the cap will be washed; heat-sealing is faster and flatter but can lift at the edge on a curved crown.
  • Backing on an unstructured crown. The patch needs stabiliser behind it, or the pull of the stitch bundle collapses the front panel and the cap will not sit flat.

Lightweight Shells and Print Performance

  • Polyester, 140-200 gsm — light, print-friendly and quick to dry, and the substrate we usually pair with heat-transfer and sublimation artwork.
  • Cotton twill — a softer hand and a matte face, with the print sitting on the surface rather than in the fibre.
  • Cotton-poly blends — a middle ground for programs that want the cotton feel with better print hold.
  • White ground against dyed ground. Printing onto a white shell gives brighter, cleaner colour, but any short bleed shows the raw white at the seam. Printing onto dyed fabric hides the bleed at the cost of some brightness. On a camp cap we usually recommend the light ground plus a generous mirrored bleed.
  • Fastness. Wash, rub and light fastness are tested on every fabric lot before bulk cutting, because print on a light ground fades differently from dye in the fibre.

Crown Construction and the Unstructured Fit

  • Five panels, no buckram — the crown follows the head, packs flat and springs back.
  • Interior taping — the seam allowance is bound so the printed edge cannot scratch, and so the inside reads finished if the cap is displayed open.
  • Sweatband — 25 mm cotton twill as standard, with a moisture-wicking band as an option.
  • Closure — plastic snapback, a metal slide buckle or a self-fabric strap.
  • Sizing — we grade the five-panel pattern at 56, 58 and 60 cm from one master pattern.
