Brim Geometry: Coverage, Stiffness and Fold

A wide brim only earns its width if it keeps its line after packing, wearing and washing. We control five variables on the pattern:

  • Brim sweep — 7-9 cm measured from the crown seam on the flat pattern, sized against your brief rather than added at the machine.
  • Interlining — a fusible non-woven or a stitched-in stabiliser. The heavier grade holds the brim flat for club and uniform hats; the lighter grade folds into a pocket for travel ranges.
  • Stitch rows — six to eight concentric rows at 3.0 mm spacing. The rows pull as they run, so we allow 2-3 mm of take-up in the pattern to keep the finished sweep on spec.
  • Edge finish — the brim edge is turned and edge-stitched, which keeps it square after washing instead of curling at the tip.
  • Fold test — we fold the brim into quarters, hold it under a 3 kg load for 24 hours, then check that the brim returns to within 3 mm of its original drop.

For a club hat that will be photographed on a table, we default to the heavier interlining; for an outdoor retail hat that lives in a backpack, we drop to the lighter grade and add a fold line in the finish.

Embroidery on a Cotton Ground

A cotton bucket hat is a soft substrate, so the backing does the structural work under the stitch. We specify it per design:

  • Backing — cut-away for badges of 6,000 stitches and above, tear-away below that. Cotton canvas moves less than a knit, so we can hold fine lettering down to 2.5 mm cap height.
  • Thread — 40 wt polyester thread on the cotton ground, which keeps colour fast through washing while the ground itself softens.
  • Density and pull compensation — 0.38-0.42 mm compensating adjustment, tuned per fabric lot; a badge proofed on one roll is re-proofed if we change the mill lot.
  • Placement — a 55-70 mm front-centre badge reads at ten paces; side crests sit on the right ear; back lettering is placed above the sweatband seam.
  • Underside — every badge is covered with a soft interlining so the stitch bundle cannot rub the forehead.

We proof each stitch file on the actual canvas before sampling, because the same artwork can read differently on a dyed black ground than on a light one.

The Chin Cord and Toggle

On a wide-brim hat the cord is a functional part, not a trim. Ours is stitched into the crown band at two anchor points rather than threaded through a single eyelet, so a gust loads both sides of the seam:

  • Cord — 4-6 mm braided polyester, chosen for low stretch in wet weather.
  • Anchors — bar-tacked inside the seam allowance at both sides of the band, so no raw cord passes over the skin.
  • Toggle — a spring-loaded cord lock with a tested retention of 80 N; we also offer a simple knot-and-loop adjuster for lower cost points.
  • Length — 60-70 cm as standard, trimmed and knot-sealed so the ends cannot fray.
  • Junior sizes — a breakaway clip can be fitted on request, so the cord releases under load.

Ventilation, Sweatband and Lining

Head build-up is what makes a sun hat uncomfortable after two hours, so the inner construction gets as much attention as the outside.

  • Eyelets — four brass eyelets at the crown, set with a reinforcing washer so they cannot pull out of the canvas.
  • Sweatband — 25 mm cotton twill as standard, with a moisture-wicking knit band as an option for hot markets and long events.
  • Crown band — a polyester mesh band can be inserted around the upper crown for extra airflow.
  • Lining — unlined cotton for breathability, or a half lining for a more retail-finished interior.
  • Labels — a woven size label is set centre back, with your care and content label alongside it.
