A five-panel camp cap is the flat-front answer to a six-panel baseball cap, and in corduroy it carries a texture no cotton twill can match. What "Unstructured" Actually Changes

Unstructured means the cap has no buckram and no plastic stiffener in the front panel. The crown is fabric and stitching only, so it takes the shape of the head underneath and folds into a pocket when it is not being worn. That single decision drives everything else in the build:

  • Fit — the crown settles onto the head rather than holding a fixed dome, which suits rounder head shapes but leaves no room to disguise a badly graded pattern.
  • Packing — the cap can be folded flat and springs back, which is why camp caps travel well and why retail programs pack them without a box.
  • Decoration — with no rigid panel behind it, a dense embroidery design pulls the fabric. Every badge on an unstructured crown needs stabiliser, or the front panel puckers at the edges.
  • Shape control — because there is no stiffener doing the work, the panel heights and the seam geometry carry the silhouette. Get the grading wrong and the cap reads as a collapsed dome.

Five Panels Against Six: Where the Shape Comes From

The panel count is a silhouette decision, not a cost decision.

  • A five-panel crown uses one wide front panel with two vertical seams at the front corners, plus two side panels and two back panels. The wide front panel is a continuous surface, which is why it suits a single large graphic — a starburst, a wordmark, a large tonal badge.
  • A six-panel crown is built from narrow wedges around a centre button, so the crown reads rounder and the seams cut through the front.

For camp caps we keep the front seam line inside the pattern, then place artwork so it clears the seams by at least 12 mm. That margin is what stops a large design from looking crowded into the panel edges.

Corduroy: Nap Direction Decides Everything

Corduroy is a pile fabric, and the pile lies in one direction. Cut two panels against each other and they will catch light differently and read as two separate colours under the same dye lot. Nap control runs through the whole order:

  • Wale and weight — we build camp caps in wide-wale cotton corduroy at 280-320 gsm. Wide wale gives a bolder rib that stays visible on a curved crown; narrow wale reads finer but can flatten out visually on a cap.
  • Marker direction — every panel is cut with the nap running the same way, front to back. We mark the nap direction on the face of each pattern piece so the sewing floor cannot reverse one panel.
  • Seam matching — the front panel is the visual centre, so the wale must line up across the front corner seams. This is checked on the stitched sample, not on the cut pieces.
  • Marking — corduroy creases when it is folded against the nap. Caps are packed flat, in the same direction the nap runs, and we fold-test a finished cap before approving the packing method.
  • Blend — 100% cotton corduroy as standard, with a cotton-poly option when the program needs faster drying and less pile shedding after repeated washing.

Sizing a 60 cm Head: Grade the Depth, Not Just the Width

Ready-made caps usually stop at 58 cm, which leaves buyers with a 59-60 cm head choosing between a tight fit and a custom run. Corduroy camp caps are a natural fit for that order, provided the pattern is graded properly:

  • Circumference and depth move together — widening a crown without deepening it makes the cap ride above the head. Our five-panel pattern increases panel height as head size grows, so a 60 cm cap still seats down over the ears.
  • Size run — we grade at 56, 58 and 60 cm from one master pattern, so a program can offer the whole range or a single larger size.
  • Closure — plastic snapback, metal slide buckle, a self-fabric strap with a brass slider, or a fitted crown with no adjuster. On corduroy we usually recommend a self-fabric strap, because it keeps the texture continuous across the back.
  • Bulk from a heavier fabric — at 280-320 gsm the fabric eats into the seam allowance, so we reduce it slightly on the side seams to keep the finished circumference on spec.

A 60 cm run is a good way to test a new market: it uses the same fabric and the same artwork as the standard run, and it reaches a segment that ready-made suppliers usually do not serve.

Multi-Placement Embroidery on a Pile Fabric

A corduroy camp cap can carry decoration on three surfaces at once. Each one behaves differently.

  • Front panel — an eight-point starburst in a cream fill with a black satin outline. The black outline is doing structural work: it holds the shape of a light fill against a mid-tone ground. We can stitch it directly or supply it as a woven patch.
  • Side panels — mirrored artwork left and right. The two side panels are separate pattern pieces, so the artwork is digitised twice, in mirror, rather than flipped after stitching.
  • Pile behaviour — the nap crowds fine detail. We set a minimum stroke width around 1.2 mm and a density near 0.40 mm of pull compensation, then proof the stitch file on the actual wale, because the same artwork reads differently on a wide wale and a narrow one.
  • Backing on an unstructured crown — two layers of cut-away stabiliser under a dense front design. Without it, the pull of the stitch collapses the panel and the cap will not sit flat.
  • Thread — 40 wt polyester thread, which keeps colour fast through washing while the corduroy pile softens.

Brim, Sweatband and Ventilation

  • Brim — two-piece laminated brim with a corduroy face so the texture continues off the crown. Six to seven centimetres as standard, with a gentle curve set during finishing.
  • Brim edge — turned and edge-stitched, which keeps the tip square instead of curling after washing.
  • Sweatband — 25 mm cotton twill as standard, with a moisture-wicking band as an option for warm-weather programs.
  • Ventilation — two metal eyelets set with reinforcing washers, positioned on the side panels so they do not interrupt the artwork.
  • Interior — seam binding and an interior tape option for a retail-finished inside, plus a woven size label centre back.
